This doesn’t sound good at all. You’ve tried all the standard fixes.
But the weird thing is that you are still hearing clicks through the headphones–which means the connection is getting made, and the problem is not the standard one on the Fuze, where the headphone jack breaks.
I know you’ve restored factory settings but how about fiddling with the EQ settings under Music Options. And Volume under System Settings. Switch between some of the EQs, switch a few times between Normal and High Volume, and see if the Fuze remembers to pump something out of the jack.
Beyond that, I’d recommend a call to 1-888-SANDISK. Even if it’s out of warranty, maybe they’ll offer a bright idea.

SanDisk does not recognize, offer or honor any warranty on any refurbed unit, as they do not do the refurbing. Period. They sell returned units to re-furbers who then give 'em a spit & a polish then then re-sell them to re-furb dealers who then sell them to you. Whatever warranty the dealer gave you when you bought it (ususally 14 days to a month) is all the protection you have.

I have the EXACT same problem. Just a faint thoop, thoop, thoop in my headphones. It’s not the headphones either, as I tried a different device and the phones are fine. Most unfortunate, as I really love my Sansa. But I’m not willing to commit to another one since they seem to plagued with problems.

I wouldn’t agree with that statement at all. Actually, there are very few ‘duds’ out there. Even if you look around over on the independent AnythingButiPod forums, you’ll see SanDisk players are the most recommended of any other brand for their size, function, price, sound quality and dependability.
